exhaust manifold bolt keeps breaking

if it is leaking, ill bet you a plug nickel the manifold is warped. you have to pull it, and have it checked to be sure, but my guess is that cylinder #2 will be about .030-.030 out, and cylinder #1 will be out .080 or more. mileage isn't the cause, likely, though 50k is plenty, ill bet its either been warped from day 1, or got warped during assembly. there is an order and torque spec, and it may have been ignored at some point.

even if you successfully remove the old bolt, id warm the car up, letting it idle until the fan kicks on, and then only tighten the new one until the leak quits. if you do that, and find it takes an unusual amount of torque to shut it up, youll know its bent. it it takes, say under 40lbs to quiet it, then you might be ok.

if you do decide to remove it and have it surfaced, consider a gnari unit: https://www.gnariperformance.com/product...o-manifold

im not affiliated with these people, but i have used their stuff. way nicer than stock, sturdier, and less likely to warp. (you can get a plug for the external waste gate hole for cheap).

Thanks Jon!

I will follow your advice: If I think it is warped at all, I will replace it. Do not want to repeat this task.

I took a look at the part you listed. Specs state a T3 turbo flange. I have the IHI Turbo...would it still work?
What is the external wastegate hole for? Isn't this a stock replacement?
If the IHI won't fit, should I consider the a T3 or maybe a T4?

IHI uses the same flange as a T3. Exhaust leak is likely a blown turbo to exhaust manifold gasket blown. That gasket is available nearly everywhere for a few bucks.

Thanks Jeff! I will take look this weekend or early next week and provide an update.

I found an aftermarket TPMS that fits perfectly in the stock location of the clock. Will post pics if anyone is interested.

Once you get the manifold off, if the bolt is broke flush to the head, your better off welding a washer(hole slightly smaller than bolt) to the bolt than weld a nut to the washer. Much easier to get a good weld than trying to weld threw the nut. Also the extra weld adds extra heat to the bolt and removes easily.
